When it comes to producing resistive coils, whether for heating elements, open coils, kilns or other applications, one variable can undermine an entire production run: wire resistivity value. Most coiling machines address this indirectly, by measuring wire length and multiplying it by the linear resistivity value of the wire. That distinction is small in principle and significant in practice.

The Problem: Wire Resistivity Isn’t Always Constant

Wire resistivity is never perfectly uniform along the length of a spool. Two common sources of variation include:

  • Localized defects: points along the wire affected by nicks or inconsistencies introduced during wire manufacturing, which can cause sudden, isolated resistance spikes.
  • Gradual drift: a slow, progressive change in resistivity from the beginning of the spool to the end. By the very nature of the process used to produce the wire, its ohm value changes progressively over time, often within tolerance but never truly constant.

A machine that relies solely on measured length and a fixed resistivity coefficient has no way to detect either condition. It will keep winding based on an assumption, even if the actual electrical characteristics of the coil drift out of specification, forcing the operator to constantly readjust the set length values.

How On-the-Fly Resistance Measurement Works

CSM’s coiling machine continuously measures the real resistance value of the wire during winding, not a derived estimate. This live feedback loop allows the machine to respond intelligently to both types of variation:

  • Point defects: If resistivity suddenly deviates at a specific point along the wire, the machine detects it immediately and, based on the percentage tolerance values set by the operator, stops production before a non-conforming coil is produced.
  • Gradual drift: If resistivity shifts slowly across the spool, the machine automatically compensates, using more or less wire as needed, to consistently deliver the target resistance value.

In short: the machine measures the electrical property that actually matters to the finished coil and adjusts in real time to guarantee it.

For manufacturers producing resistive coils, this translates into concrete, measurable advantages on the production floor:

  1. Consistent electrical performance, with no more manual measurement.
    Every coil meets the required ohm value regardless of resistivity variation within a single spool of wire. As a result, the operator no longer needs to measure coils after winding: whether they are spot-checked or 100% tested, this means a huge saving in operator time.
  2. Fewer rejects, less scrap.
    Point-defect detection stops the machine before a faulty or out-of-tolerance coil is completed, rather than discovering the problem downstream during quality control. And because each coil is wound precisely to the required ohm value, the machine avoids using even slightly more wire than needed, cutting material waste.
  3. True process traceability.
    Since the machine works with the coil’s actual resistance rather than a theoretical calculation, resistance data is inherently more accurate and reliable for quality documentation.
